I went back by the junk yard to get a picture of the other U joint under the dash. Here it is. I don't think it would make the adapter any easier.

Here is how I made it work. Took the rag joint out, bolted a plate to it, cut the splines from my Samurai shaft and welded to the plate. The part I made is the T-shaped thing on the right.

This is where I'm at. I need to finish the front clip to finish mounting the top of the radiator. I'll post some design ideas later. Let me know your thoughts.

This is the best looking front clip I've found on a Samurai. I'm not planning to duplicate but I would like to rob as much "design inspiration" as possible.

So here is what I came up with. It doesn't exactly live up in my opinion. I might sleep on it and see if another idea comes to mind.

I think I settled on a front clip design. Hope to have this this weekend.

Haven't touched this pile in over a month. But I did get my shocks in. Fox 2.0 coilovers. 12" front 14" rear.

This is where I am on the exo.

Back from deer season! I haven't touched this pile since before Thanksgiving but I made some progress this weekend.

Trying to get my rear locker installed with 538 gears today. I fall into the group of people with more time than money so I'm trying it myself. 3 hours in now...result so far: toe contact - increase back lash.

I was a little out of my comfort zone so I enlisted some professional help.

Only took 7 hours for gear setup

Drive side:

Coast side:

Backlash is .005" with the plunger type indicator and .008" if I use the dial indicator. I thought I might be making some serious compromise by doing this myself, but I feel pretty good about the results. The G2 install kit only comes with .020" .015" and .010" thickness shims so you really can't dial it in like I wanted. The ID of those shims are a bit too small and need to be "deformed" to fit the fillet at the bottom of the carrier bearing cone surface. This was only an issue because after using the hydraulic ram to install the final bearings they were "deformed" or "compressed" better than with the setup bearings and my carrier pre-load was less than desired. I can't yank it out by hand so I can live with it.

Awesome you are tackling this yourself. Backlash looks great, but the parttern is still pretty deep. I wouldn't run it.

Thanks but you're going to have to speak in pictures. My pattern barely touches half depth on the tooth.

I've been needing to update this thread. Picked up a pallet of powder coated parts today so here goes.

Rear axle in. Pictures at full bump (or real close anyways).

I had to make a new mount to raise up my compressor and ps pump. Also got my ps and windshield fluid reservoir mounted.

I'm going to have to buy a bunch of new hoses and fittings for my steering because the ones that came with it seem to be either all the wrong length or orientation. Anyone know where to source that type of thing?

Thanks.

Anyone know where I can get a Dana 44 pinion baffle in north TX? Don't really want to wait a week to get it from Mike's.

Pn 30765?

Try Ft Worth Gear and Axle or 4 Wheel Parts.

No luck finding the baffle locally. went ahead and bought a couple from parts mike. Also got a set of yolks to adapt Toyota drive shaft to Dana 44 axles. here are my front links powder coated and ready for me to finish the gear install. If the parts get here I hope to make it a roller this weekend!
