Square driveshafts?

I am needing a long travel front driveshaft for my truck. I am running a driveshaft from a duece and a half so it really doesnt have a lot of travel. With the front being leaf sprung and the front axle moving away from the t-case as it droops I need more travel. I have to have 1410 u-joints. I have the regular ole flange on my from 2.5ton rockwell and a 1410 yoke on the t-case. Anyone know if it is possilbe to build or what size tubing I would need?

2.5" x 1/4' wall and 3" x 1/4" wall would be where I started. I don't think most use that large of an outer, but turning the 49's is more than most are turning. (and yes, I am sure it has been done by someone running square tubing they pulled off their moms ornamental fence but that don't mean its right)

HOw do they get connected to the flanges? Just cut the round tube off and weld on square one?

I used all square tubing, 2-1/2" x 3/16" wall outside and 2" x1/4" wall inside.
Grind the yoke square to fit inside the tubing. Shape the end of the tubing to fit up around the yoke. Slip it together and leave a nice bevel. Burn it in real hot and let it air cool. I did mine with MIG and TIG. Both work fine.

You can get all the parts used from a driveshaft shop.
Cant find anymore pics right now.

I probably have the parts from a old driveshaft I will just have to see what I have laying around. Also where they slid in and out of each other do i need to put grease fitting on it or just droop the suspension every once in a while and grease what I can get to? I dont get in the water and mud so it shouldnt fill up mud.

I greased mine in the beginning, just became a mess. With the tubing I used, there's lots of slop.

Its better to use 2 1/2"x1/4" wall with some 2"x1/4 wall for the inside piece. Just hit the outside of the 2" tubing with some sandpaper to make it smooth, grind the least you have to for the weld seam then put a light coat of grease on the whole thing. I have been running the same in the rear of my rig going on 4 years now with ZERO issues.

Is a Sq driveshaft going to halndle the double amount of rpm's rockwells turn.

I think some of my rockwell bubs found the same spline count shaft that 2.5tons use, and made long travel shafts. Have you tried pushing the stock shaft all the way in so it has more travel in the out driction.

This is what did for mine, but it travels in when flex mine.

It is set up to where it barely has any uptravel to keep from bottoming out the driveshaft. I have a bumpstop about a inch off of the leaf springs on the passenger side.

I guesss I never thought about it I guess you are saying that with the 6:72 gears the driveshaft is spinning faster?

I have a square one like Dotts but it has a Toyota flange on one end. It's noisy, but strong.

I was able to buy just the male slip end to replace the one I snapped at trees from Jesse. He can probably get you the female end too if you need it. I am pretty sure when it snapped, I was at full throttle and had just bounced back and the front shaft hit the top of the ledge and it was just too much. I had no reservations about replacing the slip and going about my business.
